HOW A REPLICA IS CREATED?
There are many ways to create a low-volume car.
One-off replicas are usually handcrafted by coachbuilders like Mark Nugent or like the famous Rod Tempero. In brief, they can be created by wooden frames and meshes, or by foam, designed from scratch from blueprints, or even scanned. ​ Clay modeling is not as usually in low volume cars, but it's another used option
Chassis design
Icon Engineering designed the chassis using a combination of drawings in several books and original data. It has taken approx 2500 CAD hours to design and engineer the jig and chassis. Then the chassis was simulated by the finite element method to check torsional rigidity and behavior against a frontal impact, among others.
Main chassis (less all brackets and roll bar) is made-up of 206 T45 laser cut tubes. Welding has been a combination of TIG and MIG, dependent on joint design an access.
​It's necessary design a rotational jig to allow easy access for welding the upper and underside of the frame.
​ In brief, the rotational jig is a large brace that keeps the chassis stable allowing accurate location, and keeping parts together in a vice grip to ensure the all tubes would nest accurately and the chassis would build with precission
​Then, they have to assemble the first layer of tubes designed in CAD, they have to be perfectly trimmed
​Everything must be perfect here, both the jig and the tubes so that they will be perfectly fitted
​The chassis is welded in three different heights, first the bottom layer, then the intermediate layer and the third one will be the highest of all. In the following image you can see the piece that is added to fix the tubes of level 1 and 2 while working on the third level
​The rolling chassis is done! After 4 years for the chassis and body, and 2500 plus hours on CAD but there are still many adjustments, brackets to add and many tests to do
Body
​In this case there was already a body to scan, so the process is 'simplified' ​since there is no need to design from scratch. Despite this, the amount of work is huge and takes years of work
Then everything goes to the computer to continue working on the 3D sketch
​ Designer create the car's body using surfaces. The more points scanned, the more faithful it will be. In this case, the CAD used is Catia.
​The next step is to get the molds. The theory is simple, but the practice is very complicated. In addition, there are many different molds and options
​Then they have to work the body (remember burrs, sanding, epoxy resin ...) and assemble it adjusting the body and correcting possible deviations
There are always numerous modifications to get an excellent final product
Mechanical components
Icon Engineering rebuilt the 964 engine and make a series of changes to reduce the emissions in order to meet the 2018 IVA emission requirements to get road legality.
This car mounts a fully rebuilt 964 3.6L engine and G50 5 speed transmission

The rebuild engine es assembled with some improves, for example:
- The engine mounts to 15 degs from horizontal, to absorb the torque rotation moments better - A 964RS racing flywheel instead of the heavy dual mass flywheel - ​GKN Competition Driveshaft
Suspension geometry was laid out based on the original cars dimensions
Then Hundreds of parts are designed specifically for this vehicle and sent to manufacture to racing companies. In other cases, they use directly Porsche Racing components
Even wheels are designed specifically for this car with their own molds. Wheels are a true replica of the original, a 1-piece centre spinner mag rims It took another 6 months to develop a first model into a feasible design for manufacture, and to supply the rim widths required to take both road legal, and track tyres. There was simultaded by CAD (CAE) too. It took 14 months to have the wheels completely finished

Front brakes are HiSpec Igs model of the radially mounted RX132 6 pot caliper, specifically adapted to suit the 300mm diameter x 32mm wide disc. ​Rear brakes are RX114 + Spot 28 on the extended back bone
It took a 1 year of design work with the support of HiSpec to get the best package within the 15" mag rims

​They manufactured a first GRP seat prototype, they designed the basic seat support frame and runner systems to replicate an original
They design the dashboard from many photos and blueprints to get a dash board that was as similar as possible to the originals. To build it, they create the surface with wooden ribs
​On the left passenger panel are the oil pressure and temperature indicators, and then fuel level and charging. Then in the driver pod, a 150MPH speedo and a 10,000 RPM rev counter.
​They are using a Jenvey Injection System, with a Simtek DTA S80 Pro engine management. This management system has the functions listed below, and combined with the Jenvey Injection systems, will allow you to run road and track maps.
Pedals and pedal box are designed to fit directly into the chassis and look like the original. The pedal box and pedals are all laser cut from T515 sheet, with phosphor bronze bush mounting to the pivot tube.

​They designed a set of templates which are bonded to a flat profile of the base and onto the lamp aperture to check for size . After the initial prototype, they did a template with Iroko hardwood, bonded, contoured to the template profiles. ​Then a specialized company will manufacture them in PETG
​In conclusion, creating a quality replica involves years of hard work and a lot of money invested.
